High-Pressure System Maintenance: What are common faults and how are they troubleshooted?

The high-pressure system is the heart of a waterjet machine, and its faults directly affect cutting quality and uptime. Below are the most common problems and their diagnostic approaches.

1. Pressure Loss or Failure to Build Pressure

This is the most frequent complaint. Common causes include worn or damaged high-pressure seals, a faulty check valve, a worn plunger, or air in the hydraulic system. Diagnosis: check the pressure gauge reading against the set value. If pressure drops gradually, inspect the check valves and seals first. If pressure fails completely, verify the hydraulic oil level, the intensifier piston, and the relief valve setting. A pressure drop of more than 10% from normal operating value usually indicates seal or check valve replacement is due.

2. Unstable Pressure or Pressure Fluctuation

Pressure fluctuation typically originates from a faulty accumulator, worn check valves, or air trapped in the system. A failed accumulator causes the water stream to pulsate, leaving visible striations or chatter marks on the cut surface. Diagnosis: inspect the accumulator pre-charge pressure (typically 1,500 to 2,000 PSI) and replace if the bladder is ruptured or the pre-charge has been lost. Bleed air from the system and verify the inlet water supply pressure is stable.

3. Water Leakage at the High-Pressure Cylinder

Leakage from the weep hole or observation port indicates worn high-pressure seals or a scored plunger. A small drip during operation is normal and actually lubricates the seal. However, a steady stream indicates seal failure and requires immediate replacement. A scored or scratched plunger must also be replaced, as it will destroy new seals within hours.

4. Overheating of Hydraulic Oil

Hydraulic oil temperature should stay between 40°C and 55°C (104°F to 131°F). Temperatures above 60°C (140°F) accelerate oil degradation and seal wear. Causes include a clogged oil cooler, low oil level, or a faulty cooling fan. Diagnosis: check the oil cooler for blockage, verify the cooling fan operates, and confirm the oil level is within the specified range.

5. Nozzle and Mixing Tube Wear

While not a high-pressure system fault, excessive wear here mimics system problems. If cutting speed drops significantly or the jet becomes visibly uneven, inspect the orifice and mixing tube. A worn mixing tube typically shows an oval or enlarged exit bore.
